How hard will you run the engine or how much power will you pull from the genhead ? From that information one could estimate the BTU that needs to be dissipated. The temperature differential you mention is what set - primary in/out or secondary in/out ? What would be the second set ? What will be the flow rate of the primary and what will be the flow rate of the secondary ?
Pretty much all vendors of these heatex units offer size selection help. I would suggest to look at vendor "dudadiesel" on ebay and contact him with your data and let him tell you what size you need. He does have a listing of required data to select size but he has no calculations listed so I am guessing he does the calcs for you.

As hard as I reasonably can with heating elements for load dumps. I will have to build some sort of load controller.
Storage tank max 160ish degrees, I want the engine to run around 200-205, and I would like to thermosiphon the engine coolant.
Pretty tall order huh?
